800XL and 65XE both with Ultimate1MB,VBXL/XE & PokeyMax, SIDE3, SDrive Max, 2x 1010 cassette, 2x 1050 one with Happy mod, 3x 2600 Jr, 7800 and Lynx II
Approx 20 STs, including a 520 STM, 520 STFMs, 3x Mega ST, MSTE & 2x 32 Mhz boosted STEs
Plus the rest, totalling around 50 machines including a QL, 3x BBC Model B, Electron, Spectrums, ZX81 etc...

I tried one row, needs a bit more of a push as expected. Still pretty easy.. just aligning all 4 to the socket when inserting the booster is the hardest part.

What type of pins should I test with?

Basically I made one with the exact measurements you gave and printed on "high quality" and it fits really well ... but if I can test myself before sending to you I might be able to iterate the design somewhat :)

Looking nice! I am not sure what the pins are, I think they are 1mm pitch.. Maybe Best if I post you a few strips ?

Bought a good caliper today to check what accuracy I got from the printer. 24.35x24.40 (from 24.40 in the CAD model). I'm happy with that ...

I believe so yes.
I bought a few 1.27mm headers but I must confess that they fit just as "badly" IMHO with or without the dummy CPU. Of course, I don't really know what a "good fit" should be like ... maybe I should just send you a dummy? :)

When you insert the pins, the socket tabs get pushed out a fraction.. the square should at least partly stop that from happening..

New DualTOS prototype boards arrived..

These are similar to previous versions, but I've done away with the socket and made the board a fraction smaller. Boards also include UBE circuit, but not important for current booster work.. now to find time to build and test...
